A Quick Guide to Reliability-Centered Maintenance

Reliability-Centered Maintenance (RCM) is a systematic approach to maintenance planning and decision-making that aims to ensure the reliability, safety, and optimal performance of physical assets.

What is reliability-centered maintenance?

RCM maintenance aims at connecting individual assets with the right maintenance techniques to deliver cost-effective outcomes. The successful implementation of an RCM process enhances reliability, equipment uptime, and company savings.

It is a framework that emphasizes extended equipment life span and decreased downtime, in the most cost-effective way possible. Essentially, reliability-centered maintenance uses a combination of maintenance techniques such as predictive maintenance, preventive maintenance, and condition-based maintenance. RCM strategies provide a roadmap to break down and act upon the root causes of equipment failure - technology, culture, design, and maintenance strategy inefficiencies—in quest of affordable asset reliability.

It is not possible to prevent breakdown all the time while working with big machinery. But with good RCM strategies, you can prevent sudden breakdowns that need a lot of maintenance and costly outsourcing.

How is RCM different from standard maintenance programs?

There are two different approaches to maintenance management: standard maintenance plans and reliability-centered maintenance (RCM). Although their shared goal is to guarantee the efficient operation of facilities and equipment, they differ significantly.

Regardless of the state of the equipment, standard maintenance programs are usually time-based, with maintenance chores scheduled at specified intervals. On the other hand, RCM is a proactive strategy that entails examining the distinct qualities of every asset and determining the best maintenance plan to guarantee dependable and economical performance.

Not all assets fail for the same reasons, and some are more crucial to daily production targets than others. RCM process thus offers a management road map for allocating, optimizing, and setting priorities for maintenance tasks.

Based on RCM, top-performing facilities typically categorize their maintenance operations into the following groups, according to the O&M Best Practices Guide, Release 3.0:

  • 10% Reactive Maintenance
  • 25% to 35% Preventive Maintenance
  • 45% to 55% Predictive Maintenance

Moreover, RCM strategy is characterized by its commitment to continuous improvement. Unlike standard maintenance programs that may lack a structured process for adaptation to changing conditions, RCM strategies involve an ongoing process of monitoring, analysis, and adjustment. This ensures that maintenance strategies remain effective over time, aligning with the dynamic nature of industrial operations.

Elements of a Reliability-Centered Maintenance Program

  • Decision
  • Analysis
  • Action

Decision phase

Some equipment or components are simple with fewer failure modes, while some can be complex systems that may fail due to several failure modes. Here, the equipment with higher failure probability is targeted first. The RCM process will focus more on the asset that is essential to the production line and define the safety, operational, and non-operational factors influencing the system.

Organizations can assess each piece of equipment by asking:

  • What functions does it perform, and what are the desired performance standards?
  • In what ways could the asset fail to fulfill its functions?
  • What are the causes of each potential failure scenario?

Analysis phase

In the analysis stage, RCM specialists collaborate to pinpoint the primary reasons behind failures. Human mistake, malfunctioning equipment, and/or inadequacies in the organizational plan are examples of causative variables. A failure mode and effects analysis or a root cause analysis is the most popular type of analysis that may be carried out.

Questions to ask in this phase are:

  • What consequences would we suffer due to each failure?
  • How could we predict or prevent each failure?

Action phase

It's time to update your maintenance activities, system processes and improve asset design by acting on the information you've analyzed after planning, making decisions, and evaluating. This phase involves putting the maintenance plan into action and executing the maintenance tasks according to the defined schedule.

At this stage, failure mode information can be used to determine the failure management techniques to choose the right action plan. Failure management techniques can be classified as Proactive Tasks which involve preventive and predictive techniques of maintenance and Default Actions which comprise of reactive maintenance. The maintenance management team must ask this question before choosing an action:

  • What should we do if we can’t determine a suitable proactive task?

Advantages and disadvantages of RCM

Advantages:

  • Economy of Cost: By eliminating pointless routine maintenance tasks, RCM contributes to cost reduction. RCM has been demonstrated to reduce workloads by 70% when paired with preventative maintenance.

  • Improved Collaboration: RCM approaches maintenance duties in a collaborative manner. When all members of a team or department participate in problem analysis and decision-making, communication and cooperation amongst them improve.

  • Enhanced Safety: By addressing potential dangers and risks, RCM's thorough study of failure mechanisms and effects enhances safety.

  • Extended Equipment Life: RCM-identified preventive and targeted maintenance programs can increase the life of equipment.

Disadvantages:

  • Higher Initial Cost: The initial setup cost of RCM is high as significant time, finance, and resources are required for analysis.

  • Complexity: The implementation of RCM can be difficult and time-consuming, necessitating a thorough grasp of the tools and procedures involved.

  • Possibility of Over-Analysis: Some components might get over-analyzed, which could result in needless complexity and higher implementation costs.

  • Dependency on competence: Personnel involved in the analysis must possess a high level of competence for the RCM to be implemented successfully; otherwise, its efficacy may be compromised.
